    Interlux Trilux 33 is metal safe and still quite effective. Comes in $pray can$ which are the bomb for tricky areas like the motor mounts.

    Grind so that high spots are flat enough to get new core in deep enough and fairly flat. Foam from fiberglass supply. Cabosil really just adjusts viscosity of the resin.

    Cabosil is your friend for the “pock marks” and anything you want to fill. Corners too. If you decide to gel instead of paint you can make colored filler with it. IMO you should use foam rather than plywood. It isn’t that much more and will last much longer.

    That's an excellent point. I masked off the motor mounts and used trilux 33 in those areas.

    Bottom paint can be a religious issue - you are likely to get a wide variety of experiences and opinions. And this is expected. There are as many experiences as there are different sets of conditions including water temperature, marine life, time on and off of trailer, docking/mooring, etc...

    I made the three "outdoor" cockpit ones for a 272 for about $200, and ~$125 of it was the foam. Most of the supplies are reasonably priced - I still have enough pre-made piping for at least 3 more boats and enough thread for maybe about another 300. 8^)

    I just made a few, and the expensive part is the foam (it also isn't that hard if you have any sewing background). Anyway, if you like your foam, then a shop can make new covers for them for a reasonable price. I used marine vinyl and I'm happy.

    I pulled a 226 loaded and full with a Tacoma v6 w/towing package and it was fine. ~14 mpg. But no problems at all - good authority. I had Ventura dual axle with disk brakes.

    I think your step is mostly incompatible with normal kicker brackets. You might find one that's more like an offshore standoff though that would work - it would have to run over the top of the step though. You could also consider something custom welded onto the main motor bracket.
